Halo Is One of the All-Time Great Cosplay Franchises
There's something timeless about a Spartan. Whether you grew up with Halo: Combat Evolved, fell in love with Halo: Reach, or discovered the franchise through the TV series, Spartan armor is immediately recognizable — even to people who have never played the game. It's the kind of cosplay that turns heads in any crowd.
At Lone Star Cosplay, Halo builds are some of our most popular projects. We make the Master Chief helmet, the Reach Spartan helmet and full armor, the Noble 6 full suit, and the Kelly-087 helmet from Halo Legends. Here's everything you need to know to plan your Spartan build.
Step 1: Choose Your Spartan
Before you buy anything, decide which Spartan you're going for. This matters because it affects which armor pieces you need and which color scheme you're working with.
- Master Chief (John-117): The classic. Green MJOLNIR armor, iconic visor. Immediately recognizable by everyone. If you want maximum impact across all audiences, this is your pick.
- Noble 6 (Halo: Reach): Slightly more detailed armor with a customizable feel. Noble 6's armor is darker and more angular than Master Chief's, which many cosplayers prefer aesthetically.
- Kelly-087: One of Blue Team's Spartans from Halo Legends. Less mainstream than Chief or Noble 6, but a great choice for fans who want something a bit more niche and impressive to those who recognize it.
Step 2: Helmet Only or Full Suit?
This is the most important decision and it comes down to budget, transport logistics, and how committed you are to the look.
Helmet only is a great entry point. A wearable Spartan helmet is impressive on its own, easy to transport, and can be paired with a simple bodysuit or even a military-style outfit to suggest the look without committing to a full armor build. Our helmets are available in sizes XXSmall through XXXLarge with LED options.
Full armor is the real deal. Our full Halo Reach Spartan and Noble 6 armor sets are made to your exact body measurements and include chest, back, shoulders, arms, legs, and helmet. They come in four tiers: Painted/Ready-to-Wear, Unpainted/Strapped, Unpainted/Unstrapped, and DIY Kit. Production time is 4–6 weeks depending on the tier you choose.
Step 3: Plan Your Build Tier
For full armor, here's a quick comparison of your options:
- Painted/Ready-to-Wear: Arrives fully finished and strapped. Made to your measurements. You put it on and you're done. Best for people who want maximum quality with zero finishing work. Production: ~5 weeks.
- Unpainted/Strapped: Assembled and strapped but needs painting. Good if you want to do a custom color scheme. Production: ~4 weeks.
- Unpainted/Unstrapped: Assembled but no straps or paint. You'll need to add both. Best for experienced builders who want full control. Production: ~3 weeks.
- DIY Kit: Raw printed parts that need cleaning, assembly, filling, sanding, painting, and strapping. The full maker experience. Cheapest option. Production: ~2 weeks.
Step 4: Measurements
For a full armor suit, we'll need several body measurements from you: head circumference, shoe size, glove size, shirt size, pants size, shoulder circumference, chest circumference, and biceps circumference. Include these in your order notes or send them to us after purchasing. The more accurate your measurements, the better the fit.
Step 5: Transport and Wear
Full Spartan armor is large. Plan ahead for how you'll get it to and from a convention. A large rolling suitcase or a custom foam-padded case is ideal. Give yourself extra time to suit up — a full armor build can take 20–30 minutes to get into properly, especially the first few times.
Once you're in it, you'll thank yourself for every bit of planning you did. There is nothing like walking into a convention floor in a full Halo Spartan build.
